Chappy,
Here's a good thread on the subject from klr650.net.

Have you ever been to that site? The Patman races his and is a wealth of information. Pretty funny guy too.

This site is a great source for DIY info - valve adjustments, etc.

I have a 16 on mine and it's great. Little more clutch needed but it's great if you do a lot of hwy.

Also, I picked up my 16 tooth from Dual Star for $20, but at KLR 650.COM they have a deal right now for two sprockets and a chain for $82.96.

I used to stay on those KLR boards when I had the two I had. I never upped the front sprocket because I didn't do allot of high speed riding. I was always on back roads, trials, or trees....lol. Those are def. a solid bike, I know all the crap I put them through and they never missed a beat!

Agreed, a friend of mine has an 04 with 4k on it and it looks like a 94 with 40k after 3 years of thorough abuse and no maint. but it still runs perfect. He's the reason I bought mine. I do a ton of street riding and trails when I can find em. The 16 tooth is really for my x country trip this May. Much better on the hwy.
